I'm not sure why the suitcase is such an issue for some people. Maybe this will help:
1. Johnny needed something that would not stand out. A new, expensive suitcase probably would draw attention. It makes sense that he got a used case in a pawn shop.
2. Johnny probably had a case to carry his share of the money but he needed a bigger suitcase because he ended up with all the loot. Seeing Peatty let him know something had gone wrong. The plan was for whoever had the money to keep it until they could meet up and split it later. Having a large suitcase was the reason he couldn't take it on the plane with him and had to check it.
3. Johnny was already running late. When he discovered the lock was broken he didn't have time to do anything about it like getting a new suitcase or securing it in cord. He also wouldn't have worried too much about it because he expected to have it with him on the plane.
4. For the first time ever I was on the side of a yapping, obnoxious, little dog. The dog caused him to lose the money but it was his insistence on bringing the suitcase on the plane and asking for a manager that caused Johnny his freedom. Had that not happened, I don't think they would have known he was associated with the bag of money. His other bags had been checked earlier in the day so by the time they figured it out he'd have been long gone.
5. Johnny should have gotten something to cover or wrap the money before putting it in the suitcase. He could have gotten a blanket from his room or bought one at the pawn shop but at that point he was no longer on the original plan. He was improvising because the plan, at least in regards to the money, had fallen apart.
6. The key to Johnny's downfall was Peatty. Had he not told his wife what was going on Val would not have tried to steal the money and got everyone killed. Johnny would have taken off with his share in a smaller carry-on size case and made a clean getaway. I'm glad the movie didn't end that way. I like when crooks get caught and fail to benefit from the spoils of their crime.

Even though, technically, Johnny is the "bad guy", he's also the hero of the movie. I'm amazed there was anyone rooting for him to get caught at the airport, happy that the horrible yapdog was the instrument of his demise.
Why, in heaven's name, did he even try to fly out of there? Just drive. And, why load every dollar into a big suitcase? He didn't know that you couldn't carry it on? It seemed much more to be a reason to make sure that everything would go wrong.
